A panned joist bay is not a sealed duct
A joist bay converted into a return is a duct made of framing lumber, subfloor and one sheet of metal, and it was never airtight even when the house was new. Under the blower's negative pressure it pulls in whatever surrounds it: basement air, crawlspace air, air from an attached garage, insulation fibres, whatever sits in the wall cavity connected to it.
Homeowners describe a musty smell in the first minute after the blower starts, or dust that reappears a week after everything was cleaned. Split-levels and the bedroom at the end of the run
The split-level layout gives you a short trunk and one long branch climbing to the upper level. What is a panned joist return and why does it matter?

Why does my house smell musty for the first minute the system runs?

Can you replace only part of the ductwork?
